Does anyone have any tips on generating a (mostly) sans fixed width
font from the cm (or ec) sources?

Changing the serifs to false is obvious, but what else would you
change to get a good look?

For sure you have to set beak#:=0pt#; just look what happens to "E", 
"F", "T", "Z", and "z" if you don't.

I would probably try to change the programs for "l", "I", "i" and 
"Dotless i" setting serifs:=true for them. Either that, or add some
features to them so the "l" and the "I" are distinguishable, and so
they aren't so 'white' (in comparison with other characters) that 
they would produce a visual break where they appear. These characters 
are defined in romanu.mf, romanl.mf and romspl.mf.

Finally, while I was at it, I might thin the strokes a bit. cmtt 
always seemed far too dark. That means to reduce all the parameters 
from crisp# through rule_thickness#. Reducing them about 20% gives 
it a colour similar to cmss.

I have tried these things, and the result looks OK to me.

There is a cmttssc (or so) somewhere on CTAN (maybe in an
archive).
